Stephen Harris Architects designed this custom oversized door for a private client. Due to its height, there were several fabrication restrictions to overcome. The main obstacle was creating a long and flat slab of material, lightweight enough to work with the cantilever of the door and not sag while structural enough to not warp from welding or the inclusion of the many cutout holes in the design. The outside of the box solution eliminated any welding as that method causes warping; instead, we made the door core out of a solid aluminum sheet. The portholes are waterjet cut, and the handles and hardware milled from solid aluminum material. The result is a highly precise and stable door precision installed into the stone opening.
